Cuttin' Loose

So after building the door in place, and skinning the remaining exterior surface of the trailer, it was time for a bit of subtraction.  Last time we had skinned the trailer, leaving the panel above the kitchen door unglued.  Removing it would provide useful access to the interior of the cabinetry and more importantly right now, the support screws holding the top of the door in place.  Off it comes.
Next up, we needed to cut the door loose.  To do this, we used a Dremel with a cutting guide to measure an inset from each outside edge.
Starting in the corner with a plunge cut, it was simply a matter of walking the Dremel around the edge of the trailer, following the pre-measured gap between the on-trailer framing and the door framing.

With the door off, the router can be used to clean up both the door opening, and the door itself.

Next up is to begin to cut out the door openings for the cabinets.  Taking some measurements and establishing the size of the cabinet opening, we could pencil the desired door openings on the cabinet face.
In this case, since the cabinets faces are enclosed inside the trailer rear opening, there are no edges to use as guides.  Instead, we used scrap plywood temporarily screwed to the cabinet face to act as a guide.

The end result is a nice pair of cabinet door openings.  In the case of the top main rear door, we were sure to leave a center face gap wide enough to accommodate a standard two plug AC wall outlet and an LED light fixture...later.
In total, 10 door openings will need to be cut: two above the countertop in the rear, two below, three overhead inside the trailer, and two short, wide openings for the raceway below the three overhead.  Kinda like this (on the inside):
Again, more to follow.  Next up, the foot-end hinged mattress enclosure needs to be installed.  If you recall from an earlier post, with the allowable space, the 80" queen size mattress length protrudes several inches into the cabinet space under the countertop.  Stepping out and around the mattress end, this enclosure needs to be hinged to allow for install and removal of the mattress inside through the rear of the trailer (since there will be no other opening nearly large enough to do this).  Using a 48" piano hinge from Home Depot face mounted on the ends of the moving and fixed panels, installations is clean and easy.

When complete, the hinged panel will latch to the floor in the vertical position, enclosing the interior cabin space.  This panel will move in concert with the hinged rear lower cabinet face to allow for removal of the mattress (say what? details to follow).

The last item this time around is to cut the roof vent opening.  In this case, we needed to measure, cut,  and add two lengthwise 2"x2" braces to connect the two existing roof stringers.  Again using the Dremel, but this time around with an edge following bit and after starting with a plunge cut, the opening was smooth and easy to cut.
A few screws on each side to anchor the skin to the new braces, and the opening is done and ready for final fan installation.

Closin' In

...well, sort of.  Not closing in on anything in particular, but more to do with construction progress since the last post, and literally closing in the exterior of the trailer.  My last post reflected considerable progress building the cabinetry and skinning the front half of the trailer after almost a year hiatus working on the build.  With outdoor construction time running short for the second summer of the project, it was time to make a push to take advantage of the late season weather and get something done.

The next major construction challenge was to fabricate the rear galley door.  This would prove to be one of the most challenging and time consuming tasks of the project thus far.  I decided to frame the door using the glued and nailed 2"x2" stringers that were used to span side to side across the front of the trailer.  A critical difference this time though, is that the stingers need to be curved to follow the radius of the back of trailer.  Recalling back to the routing of the trailer walls, a jig was used to create a 48" radius curve on the back of the trailer.  This same radius (and jig) would be used to created the door stingers.  Working from a stack of 3/4" plywood spares from the earlier side wall construction, an afternoon of curved stringer routing lie ahead.

For each stinger, an inside and outside curve needed to be cut.  To ensure consistency, each plywood spare was screwed down temporarily to the saw table.  The outside of each stringer was cut using two router passes, one at half- and one at full depth.  The stringer inside cuts were accomplished by creating an inset pivot hole in the jig.  The jig was then unscrewed and reset set to the inset distance (about 1 3/4" shorter) before making the two inside passes.  Pretty simple, huh?  Scrub, rinse and repeat.

Not wanting to be guilty of building a wimpy trailer, I decided to err on the brick crap house side of things with construction.  Each side wall would be reinforced with a 1"x2" stringer, and then seven separate vertical 2"x2" stringers would span the width of the door.  Doing a little math on this, a total of 16 stringers would need to be cut (at four router passes each with a jig adjustment in the middle) for a total of 64 cuts, using about six total plywood spares.  [insert stupid joke here] If you act on this special TV offer, along with your Ginsu knives, we'll also throw in gluing, nailing, and chop sawing each stringer too.  But that's not all folks, in addition to all the curved stringers, straight header, footer, and mid-span stringers were needed as well.  [and second stupid joke here] By the time it was all said and done, we were ready to go into the hockey stick business.

Crappy infomercials/bad jokes aside, having trouble imagining what all this wood will be used for, or what it will look like when assembled?  OK, here's a sneak peek of it all put together, and following is how we got there:
My Dad made a good suggestion early in the fabrication of the galley door.  Rather than try to assemble and skin the door free from the trailer (and hope and pray that it fit when installed), we decided to build the door in place.  This would then allow us to skin it and cut it out after allowing the skin to bend and properly take the shape of the rear radius.  This approach seemed most likely to obtain the desire results in terms of build quality.

To accomplish this construction, we essentially needed to build the door from the outside-in.  After adding the side doubling 1"x2" stringer, we used scrap vinyl trim to create 1/4" door gap between the wall and the outside stringer.

To fix the door in place, a temporary 3" screw was then drilled from the exterior of the trailer through the side wall, the temporary spacer, and the outer stringer.
From there, straight headers and footers were added, and each vertical stringer was cut to precise length to fit between the header and footer, glued, and screwed at equal distances across the width of the door.
With all of the vertical stringers in place, three sets of horizontal mid-span spacers were cut to length, kreg'ed, glued, and screwed.
Voila!  A framed galley door!  Fast forward two months, borrow a neighbor's garage (more later), and the final tasks of closing in the trailer were at hand.  Remember the previous post on skinning the exterior?  Same applies here.  After cutting to length, starting at the bottom of the door (with a 1/4" spacer), a full sheet width of plywood was used to cover the door, bottom to top.  Add a box of screws, and some spar urethane, and here you are:
Gapping the top of the door at 3/8" to allow for the hurricane hinge to be installed later (coming soon), the final piece of exterior skin is cut to length and installed (without glue for now, to allow access to cabinetry:
The result...a completely skinned trailer.  Next steps?  Cut the door loose, install the door via a hurricane hinge (Santa brought some gifts, also to follow), and move construction back inside the trailer to finish the cabinets and possibly begin electrical wiring and insulation.

Where has a year gone?

So it's been almost a year since my last post.  Wow.  Around this time last year, I decided summer had been busy enough (and expensive enough) working on the trailer that I needed to pack it up for the winter and take a break for a while.  Fast forward about 9 months, and this summer got off to a slower start than I anticipated.  Two moves and a bunch more money spent, and I wasn't sure I was going to get off the ground this year.  I knew I had a bunch of work to do on the trailer with existing materials, I just needed the time to do it.  A three day weekend in August with Diane out of town in Cleveland presented just the opportunity.

I last left the trailer with the frame assembled, walls installed, door openings cut, and 2"x2" stringers spanning the walls.   After some discussion, deliberation, and napkin planning, my dad and I decided the next major construction work needed to be to begin construction on the pantry cabinetry in the back, and enclosing the whole thing with an exterior skin.

Ok, so a few more materials were in order.  A trip to Home Depot for some 5/8" and 1/4" plywood and a boatload of screws should do the trick for now.  Details below.

Focusing on the pantry cabinetry, we decided that construction would use 5/8" plywood to create the framing, joined to the walls with wood glue and a butt joint screwed through from the outside of the wall (no I'm not a woodworker, but I've stayed at a Holiday Inn!).  The choice of 5/8" was made as a compromise between thinner, lighter, and cheaper plywood, and something thick enough to support the butt joints without splitting or accidental screw punch throughs.  As part of this method, pilot holes and counter sinks were drilled for every screw.  At one point, this became a juggling act involving multiple drills and bits.
So, the question of where to begin arose next.  I liken our approach to this project (without blueprints) as either building a ship in a bottle, or designing a car around its ashtray.  That said, we dimensioned several things including mattress length and height, the sink opening, under cabinet space, and door clearance, and decided to begin from the counter top in the back.  Borrowed from some plans found online, the following illustrates the basic design concept for the kitchen space in the rear.

The key elements shown here are a counter top (that will eventually contain a sink and stove), an above and below counter set of rear opening cabinets, and a set of above feet internal cabinets and electrical raceway for wiring, power strips, etc. 

Getting started on this design, with measuring and cutting, our first installed panel was the counter top.
From there, we moved panel by panel.  Next up, the cabinet face for the rear cabinet (and back of the lower cabinet):

As you can see, many screws are used throughout.  A nearly complete cabinet framing looks like this:
Moving to the exterior skin, we decided on a Guatemalan 1/4" plywood.  This proved to be a nice balance between thick, sturdy construction, and the pliability needed to follow the 24" radius curve at the front of the trailer.  We also chose an "up and over" approach of fastening the plywood starting at the bottom of the front of the trailer, and working up and over to the back, bending the plywood progressively futher as we went.
With the plywood cut a bit extra wide, we started by clamping the plywood to the frame at the bottom.  We used 1" wood screws extensively throughout, screwing out from the center and across the stringers, and up the sides through the edge of the 3/4" walls.  Screws were spaced about every 4" with liberal use of wood glue throughout.  Along the way, we wet both sides of the plywood with a heavy sponge to aid in bending.
Along the way, extra stringers were added at the plywood seams to provide additional reinforcement and ensure the seams didn't "peel" up and show a hard edge.
A a router pass along the edges produced a nice, smooth finish where the plywood meets the wall.
A couple coats of spar urethane to seal it up and that's a wrap for now.  I'd say that's plenty of progress for one weekend.  When it was all said and done, my dad described the trailer as a "screw museum".  I guess it fits, huh?
Next up, finishing the cabinet framing, cutting door openings, and trimming out doors. Oh, and beginning to tackle the nightmare back door.

With winter already around the corner again, my attention has turned to securing a working space that will allow me to continue to work on the trailer through the snowy season.  My dad has an angle on a neighbor's garage.  Details to follow...

The Oversized Coffin

Last time I was wrapping up the deck construction on the trailer.  Fortunately, a lot has happened since then and I now have something that is finally starting to resemble a camper.  I'll try to cover it all quickly.

A key addition to the camper at this step was the addition of a tongue jack.  Previously, we had been using a log to support the neck of the trailer, but with the addition of a good bit of wood and weight, this was getting to be an unreliable arrangement.  I picked up a cheap, heavy-duty bolt-on boat trailer jack with dual wheels, crank up/down, and pivot to fold out of the way from Harbor Freight.  We decided to mount it on the center yolk support which is a tight fit.  I may decide to move it to the outside rail later, but for now there it stays.
In my last post I mentioned that one more bolt-on was needed to have basic trailer base built.  Since the deck is over-sized to accommodate a larger mattress inside, a PVC spacer is needed on the sides of the trailer to create a flush surface to bolt the walls of the cabin to.  The advantage of PVC is again its durability and rot-free nature.  Since the fenders supports will need to bolt through this trim, holes we drilled prior to mounting.
Using the same fastening technique as on the deck, self-tap screws were used to fasten a 3 1/2" piece of PVC trim to each side of the trailer under the deck overhang (look closely in the pic to see the white PVC).
At this point, the trailer was ready for wall construction.  Working from a variety of existing camper designs available online, a number of dimension scenarios were considered using graph paper as an transparent overlay (thanks to my dad for his drafting skills here).
The primary considerations at this step are to finalize the overall height, the radii for the front and rear curves, and placement of the doors in the side.  After considering several options, we arrived at a 53" height that includes 3" overhang over the sides, 2" roof thickness, a 6" thick mattress, and 2" interior drop on the roof fan that will be installed later.  This still allows for me (6'1") to reach over my head to change clothes while sitting on the mattress.  In terms of the radii of the curves, we arrive at a 30" radius on the front, and 54" radius on the back.  This seemed to be a good balance of curves with something that didn't look too egg shaped.  Lastly, the door placement was decided to be as far to the rear as possible without encroaching on the wheels/fenders.  The goal here was to be able to get in/out of the camper by sitting and turning, without having to shimmy forward/backward from a laying position.

With those dimensions in mind, the next step was to create the walls.  The 53" height, combined with 101 1/2" length meant the walls would need to be stretched from three pieces of plywood.  To accomplish this, each piece of plywood was cut to a 53" height.  Based on the positioning of the door, we decide the piece would be unequal with the forward piece of plywood narrow, the middle the widest to accommodate the door opening, and the back piece covering the balance of the length. The plywood was joined at the ends using biscuits and wood glue, with a 1' wide backing of 1/4" plywood fastened with construction cement and air-driven brads.

After assembling the wall pieces and allowing time for the glue to set up, the next step was to cut the walls to the profile drawn out on the "blueprint".  To accomplish this my dad came up with a great radius cutting tool.  Using a scrap strip of plywood, he measured the the distance of each curve radius from the end of the strip and drilled a hole.  He also then drilled a larger hole at the other end, and bolted his router to this end, allowing for the other end of the board to be loosely screwed to the wall being cut at the center point of the curve's radius.

With the front and rear radii cut in the sides, the next step was to cut the door opening.  As mentioned, the door opening has been set as far back toward the rear of the trailer as possible to make ingress/egress as easy as possible.  The other locating dimension for the door was to raise the door opening 3" above the deck height to allow for some mattress thickness to extend above the opening and not create an lip to get hung up on when getting in and out of the camper.  Otherwise, the door opening is based on the dimensions of the ARE truck cap walk through door dimensions of 22" x 39" I purchased, which I'll explain in the next post.  

Using a circular saw with a plunge cut for the straight edges and and jigsaw for the rounded corners, the door openings were cut in several passes.  The last part of the wall construction for now was to reinforce the door opening with a 3" trim backing around the inside of the door opening.  This was done using scrap plywood, fastened with brad and construction cement.
That bring us to the part of the process that provided the title for this post.  In the middle of this build day, Diane shared her fear that sleeping in this camper would be like sleeping in a coffin, due to its small size.  Until now, there wasn't really a frame of reference for how large or small the camper would be.  Based on an initial look at the uncut walls, it looked like the camper would be small, but big enough. When the walls were trimmed down to size, there was somewhat of a shared 'holy crap' reaction at how small the thing might be.  This picture captures Diane's concern!!!

Fortunately, the permanent installation of the walls proved to somehow make the camper feel larger than it just had.  Here you can see how much more at ease Diane is about it.  It was at this point that she commented how the camper would be an oversized coffin instead or a regular coffin!
It turned out the wall mounting was relatively straightforward.  I picked up some 5/16" x 2 1/2" machine bolts with taper heads and lock nuts.  We drilled eight holes for each wall, going through the plywood, PVC, and c-channel frame of the trailer, backed with a lock nut and a flat washer.  The lock nuts pull the head of the bolt flush with the plywood surface so that the aluminum skin would have a smooth backing.

The last step at this point was to begin joining the walls and creating a roof surface by installing the cross-member (stringers?).  I had considered using 2"x2" pine for this, but my dad pointed that the weakness and likelihood of warping of this wood product.  Instead, he suggested we use glued and nailed strips of plywood, so we did.  Right away I could tell these "boards" had a sturdier feeling to them.  Using another of his handy tools, my dad drilled end-grain fastening holes to tie the cross members to the walls.
We decided on 10" spacing for these.  We got a few installed before we ran out of gas and time.
Speaking of which, I'm about out of both for this post.  Next time I'll get into more detail about the stringers, door installation, roofing, and whatever we decide to do next.  Later...
